The ones we use up here have simple posts instead of a fancy insulator. That should cut your failure rate to virtually nothing.

Ian, can you get some more images of the style of transformer you have? I'm re-mastering the one I'm developing (to make them easier to pull from the molds), and I thought I'd perhaps make a couple of variations.

Oddly enough I had to visit the local power district office last night on a call.

Excellent, thank you. So, not too far removed from what I'd done; just needs shorter HV insulators.

Also what these dont have that you see on them up here is the HV insulators have a plastic "ice cream cone" that goes over them so that snow and ice dont build up on them. The tip of the cone is face up and has a hole in it where the HV wire comes in. That cone may make casting easier.

Edit
You can see one in photo 2 and photo 5 on the transformer just to the back left. That cone is too short for that insulator though, so it is most likely just placed there for now.
