There was a nice article in Model Railroader in the past 6 months or so on luan plywood modules. I don't have the exact info handy right now but it might give you some additional ideas.

This is the same guy that wrote the MR article (April 2009). I thought the spray paint idea was a bit much considering a pencil might do just as well, but the final product looks nice.

Yeah, lets build super lightweight benchwork!

And then strap steel legs to it!!!

it's still lighter than the legs AND heavy wood, right? 

i don't think those legs are that heavy, it's not like they are solid steel.

I never noticed that Berlin Mills boxcar from Toms site before.
